Just one initial thought. AutoCAD doesn't like converting lines, arcs etc that have been created using different global parameters into the one 2D ployline. For example, if you draw a line, alter the UCS, & then draw another line joining it, you cannot convert these lines to a 2D polyline, even if they are on the same plane.

Are you altering some global parameters in the middle?

A workaround for this is to create a new layer just before you want to convert to a 2D polyline, create the entities again (eg lines with same start & end point, arcs with same start, end & radius etc.), then hide the old layer & convert the entities to a 2D polyline.

Let me think about it more & I'll come up with some other answers, but in the meantime, see if that workaround fixes it.
